One step forward two steps back...

Well - I managed to get the Driver's side drive shaft off over the weekend and the CVs off. Bit of a set back as the splines on the new CV joints I ordered don't match the shaft.

Will get that sorted but in the meantime - do people with more experience in these matters think this drive shaft is still usable? My concern is water ingress where the neck of the CV boot will meet the shaft. Seems quite rusted and eroded. Am I better off sourcing a 2nd hand drive shaft while I'm in there?

No, that's utterly, utterly fine. Stop fussing. The rubber of the CV boot and some gloopy grease will seal the slightly-less-than-mirror-smooth surface perfectly adequately. Different spline pattern is more of an issue tho'. I think I'm right in saying that the spline pattern was different for the Turbos than for the Lux's, although it may have been different from early to late 944's. I can't remember. Either way, there was more than one spline pattern on 944 CV joints and it sounds like you have the wrong one. Oli.
 
When I did mine, I faced the same dilemma - so gave them a rub down and coat of paint and lacquer....

Didn't take long and given the cost of 4 x CV Joint Kits - topped off the job. Phil
 
Hi Craig, If the spline pattern doesn't match then I'd say you have a non-turbo driveshaft... that also explains why you had a domed washer on there. I thought all turbos, the S2 and 968 all used the same driveshaft/cv joint (25 spline) and the lux used a different one? Perhaps the 220 turbos used the same driveshaft as the lux? I would get the driveshaft blasted and painted while it's out, seeing as you have to wait for new CVs anyway... Rob
 
As long as they are structurally sound I would fill the wear with something like Devcon (metal based filler) and rub it back to smooth then when you paint them they will look fine and the boots will seal easier.

Mmm - Anyone know this for sure? Just wondering If someone has fitted an earlier shaft to the car at some point.
 
So, all back together. Changed left hand inner and outer cv joint as well as the gearbox seal. Filled with swepco 210 and gearchange feels good. But there is still a rattling noise from left hand rear wheel. Starts after about 5 minutes driving and seems to be on every revolution. I.e changes with road speed. Any ideas on what to check next?
 
Thanks Rob, I'll check that. Could have sworn noise has been there since local indie did work on the brakes so that could be a possibility. Took it back to them and they said it was cv joints. I'll try and have a look this evening. Craig
