944 Trackday / Road Car Rebuild

I am beginning the very long journey of rebuilding and modifying my 1986 944, this thread will allow me to ask questions and to post progress along the way.

After owning the car for a couple of years, I noticed that all of the parts I haven't yet rebuilt are starting to get really tired and all at once. When I initially purchased the car I did a lot of work within the first 9 months. Front suspension, SPAX coilers, Wilwood brake conversion, Teflon Fuel lines, pretty much rebuilding the entire front end. On top of that after a clutch failure and a head gasket blowout most of the engine was rebuilt; including a head recon, all sensors etc replaced, hoses, injectors the list was endless. Ive subsequently driven the car daily for almost 2 years but I knew it would need a full resto at some point as there were signs of bad repairs all over her.

With lockdown stopping me travelling so much, plus the fact I knew that she wouldn't pass this years MOT I decided now was the time. This build will not be for the purists, but is also not meant to offend. I will be modifying her heavily and creating what I think is a well rounded and well balanced car for my requirements.

I have started with a full strip down of the rear end, all suspension components are off and stripped, not as easy as I expected as the two outer bolts were seized solid, they ended up having to be drilled out. The rear suspension will be powder coated and fitted with Polyflex Classic bushes all round. Im having difficulty getting some parts, so am making them mysel. I also think with the new import duties (from couriers) European sourced parts will not be as cost effective as they once were.

First part is the rear mount for the torsion housing. I am 3D printing a prototype, then I will get this made by a local machine shop in 6082 and anodise it.
 
Prior to the strip down whilst the suspension was loosely in place, I began a long planned part of the project. I purchased an 01E box a good while ago, but it has sat in the workshop for a long time and I haven't moved it. It now resides in the rear of the 944. Ive seen a couple of people carry this conversion out and was always interested in making it my own. I have yet to connect it to the torque tube as Im waiting for the machine shop to let me know if the drawings I have sent are going to need any modifications, but other than that its not all that difficult to be honest.

The bell housing is almost the same shape with the mounting holes matching in most places. Drive flanges need swapping over from the old box and a new seal needs to be added, I opted for an uprated Viton seal on mine. I offset the mounts to try to help with torque reaction, and the hangers were made from steel I had to hand as I did this over the Christmas period. It will all be sand blasted and powder coated in the near future.

Yes quite radical in fact-I'm always encouraged when I see pictures of an Engineers vice with a bent handle??

Haha, you noticed! That was my grandfathers vice, he was one of the head engineers in the RnD department at Lucas, its been passed down and has had a serious amount of abuse...
 
I have a similar vice with a very similar handle-pressing parts in/out tends to need use of a Manchester spanner on the handle,but my vice came from my factory .
So the printed support is ABS?-looks very good.Will the proper one do without the mounded rubber pad then with isolation provided by your other bushes?
 
Yes the bend was caused by using the vice as a press with a bar on the handle... not ideal, but it worked.

It is currently printed in ABS yes, just to check fitment and look for any areas to improve. I will do away with the rubber yes, in a road car it would be interesting to see what the difference would be in noise transmitted to the interior, but since my car will be completely stripped out and noisy, I am happy to stiffen things up as much as possible.

Correct. Im only thinking of designs at the moment and have a few ideas based on my experience with Denali LEDs used on motorbikes. They are E marked and super high quality and would make for a nice high end upgrade.

Trying to decide between a 924 GT style light or a pop up that only lifts around 50% of the current height and contains 2 of the above each side.


We shall see. More progress tomorrow I hope.

I have some of these to fit at some point, they were only £100-ish to buy. I take it that fitting them will have to wait until I drop the rear end for a refurb as there doesn’t look like a simple way to lever them out.

I am pretty sure you can replace them without dropping the entire rear end. two bolts facing upwards are easy enough to get to, then the rectangular washer just slide off the front threads.

Wish I could have found them that cheap. Couldnt find stock either to be honest so I decided to get them machined and then anodised.
 
Spent a little time yesterday getting the cage parts started. Bit rusty as I haven't used the bender for some time, but it came back reasonably quickly. Im hoping to have all of the components tacked in by next week so I can start TIG welding them all into place nicely.

Im also seriously considering a full colour change. The rest of the interior will need to come out and be put into storage anyway.

Sadly not got them installed yet - the car is off the road anyway and fortunately / unfortunately we have been extremely busy during 'lockdown'
